PLC I/O Estimation & Hardware Planning
Estimate total PLC I/O count and rack/module requirements from a list of field devices and actuators.
Units:
Always add 10–20% spare I/O capacity to every rack. Group I/O by cabinet/field junction box to minimise cable runs. Safety I/O must be on certified safety-rated modules — never mix standard and safety I/O on the same module.
I/O modules = ⌈ (Total I/O × 1.15) / Points_per_module ⌉
